When a tank failed a programmed inspection, we stepped in to deliver expert concrete tank repair. From rapid site mobilization to final handover, our approach combined technical excellence with seamless coordination, ensuring the repaired asset restored confidence and functionality.
During the inspection breakdown, stakeholders identified multiple issues. Water ingress through upstands and access hatches, widespread loss of concrete cover, deteriorating internal surfaces and significant contamination from debris. Altogether, these problems compromised the tank’s integrity and demanded urgent attention to prevent operational disruption.
The tank stood in an off-road location, far from standard construction amenities. We couldn’t rely on traditional welfare arrangements, so we transported our mobile welfare units and equipment via off-road vehicles to support our team effectively. Meanwhile, contractors had to coordinate scopes, budgets and safety approvals tightly to begin work just a week after the initial assessment. Despite these constraints, we needed to execute robust repairs without sacrificing safety or quality.
To begin, we excavated a 500–600 mm trench around all upstands, storing turf and soil separately to enable final reinstatement. We fenced off the trench area to ensure safe working conditions. Next, we stripped away failed coatings using a combination of high-pressure water and mechanical tools, revealing sound concrete surfaces.
We then lifted each Techno cover access hatch, cleaned it thoroughly, and re-bedded it with Fosroc sealant, carefully tightening bolts and sealing the concrete-steel joints inside and out. For any leaking upstand joints, whether due to poor casting or prior modification, we deployed a Hypalon Bandage System reinforced with BASF Masterseal 930 and 933 to create a watertight seal.
Once external work was complete, we reinstated the upstands by returning the stored soil and turf, repairing tyre tracks from our vehicles and removing site fencing to leave the area neat and safe.
Turning inward, we cleaned all internal surfaces with powerful high-pressure water jetting (4,000–7,500 psi) to prepare them effectively for refurbishment. We broke out spalled concrete and removed rust down to clean, bright steel, then used a DWI-approved repair mortar (Natchem 35) to fill and profile degraded areas.
To restore uniform coverage and long-term protection, we applied a 5 mm cementitious render (BASF Masterseal 586) to the walls, ensuring compliance with regulatory standards. We closely monitored thickness, took photographic evidence throughout and compiled comprehensive QA documentation.
Finally, we installed a portable heating unit to maintain a cure temperature above 3°C, allowing the coating to cure fully, performed adhesion testing, re-fixed depth gauge marker boards and thoroughly cleaned and cleared the tank environment to return the asset to operational condition.
All work met BS EN 1504 standards, and we aligned with manufacturer data sheets and internal safety procedures throughout.
